2005 Passat TDI Fuel Gauge

« on: November 17, 2013, 05:58:40 PM »
We picked up Franny's Passat yesterday and Jesse and I drove it home today.  I filled it up about 20 outside of Johnson City, TN and headed home . . . all was good and it seemed to be sipping fuel.  Jesse was driving and just before we got to Hamilton Place, I ask him where the fuel gauge was sitting . . . he said a little over 3/4.  A couple of minutes later he said, something is wrong . . . we've only got a half a tank now.  I leaned over and watched the fuel gauge dropping.  We got off at Cloud Springs Road and stopped at the BP, by now, the low fuel light was on.  I couldn't find any evidence of a leak, so I topped off the tank.  It held 4.2 gallons.  The gauge came back up to 1/2 a tank, but within a couple of miles was on empty.  Everything else seems to be working fine.  It sounds to me like the tank float has sunk.

Any other ideas on what the problem might be?

Sounds like a float problem. I believe you can do a gauge sweep and level test w vagcom. Some of the clusters were prone to being finicky.

I've got a non diesel parts car I could let you borrow the float or the cluster to see if it would work,

I drove it again tonight and the gauge was working (almost full) for about 5 minutes. Then it started dropping and within about 5 minutes, the low fuel light was on and it was sitting on empty again.

The only other problems I've found with it are the headlights need to be aimed . . . when you put in on bright, it looks like you are trying to spotlight raccoons or something.  The brakes seem a little soft.  Not bad . . . it stops OK, they just feel a little soft.  There is a knob missing off the "Treble" adjustment on the stereo.  There is a stud and nut missing from the top cover of the engine that lets the cover rattle pretty bad at idle.

Not bad for an 8 year car with nearly 200,000 miles.  I didn't look at the miles when I filled up, but I just figured it out using Google maps . . . 41.9 MPG.

If the float sank, would it refloat again when you filled it up? That's the only thing that makes me think it wouldn't necessarily be that.

Seems like it would more likely be electrical, but I don't understand why it would have made it 3 hours back and then start causing problems.

Could the bulbs be in upside down? Doubtful, but when I replace my scooter bulb, the low beam beam lit about 5' off of the ground all around and then the high beam shot to the sky (high and low filaments were reversed).

41.9 sounds awesome!

After it came back up last night, I doubt it's the actual "float" . . . it could be in the guage or in the wiring, but if I had to guess, I'm guessing the sending unit the float operates is going bad.  I might make an appointment for the dealership to look into it.  This thing is WAY above my level.  The last thing I want to do is screw it up more!  :D

It could be something like that . . . the low beams don't do a whole lot to light the road, and the high beams light up any tree limbs hanging over the road.  It's mainly the driver's side that's off.

I have seen the housing break loose inside the headlight assembly,   Most fuel gauge issues are the sender that I've seen,  the electrical part

Our 96 Passat has an access pannel in the floor of the trunk behind the back seat . . . does the 2005 have one?  If so, is that where the sender is located?  If so, about how much does one cost?

On my 2004 the float and pump are in the same package unit (mine is a gas burner so your mileage may vary).
IIRC, your access panel is under the back seat (Passengers side IIRC).
On the Schwagen it is under the panel on the passengers side in the luggage compartment in back.

I'm sure the problem is electrical.  Twice it went back to full and worked fine.  It worked fine going to the meeting last night, but dropped to half a tank on the trip home.  I don't see how it could be the float.  After Travis's comment on the sender, I would almost be willing to bet that's the problem.  Travis, can that be changed, or do you have to replace the whole float (and possibly the pump) assembly.  If it's an expensive fix, it's going to stay broke.  If you are driving 1000 miles a week, getting 20 MPG and have a 10 gallon tank, you NEED a working guage.  If you are driving 25 to 50 miles in a typical week and getting over 40 MPG and the tank holds over 15 gallons, I would think that you can get by without a guage.

Do us CSI types a favor and see if all is well when it is filled up for lets say 1/4 tank...
If the problem always occurs after the 3/4 mark then drops off fast then I think you have a faulty sender. If the problem is erratic then you may just have a dirty connector or a bad wire from sender to the gauge...

When we bought it, it was almost empty and the guage seemed to work fine.  I filled it up (held something like 14.5 gallons) and it worked fine.  It was on about 3/4 tank when it started dropping fast.  I filled it back up (4.2 gallons) and it went to about 1/2 tank, but dropped off fast when we go back on the road.  Later that day it was showing a full tank, but dropped off quickly.  Sometimes it shows a half tank and stays pretty steady.  Sometimes now it goes to near full and seems to work fine.  I think it's the sender . . . but according to Nick's link that cost $197.  At 40+ MPG and at least a 15 gallon tank, and driving it less than 50 miles on an average week, I think I wait until I find a used sender to test it with before I shell out 200 bucks to see if that's the problem.   ;D

I'd check the wires.
